Two-Stage Rotary Screw Compressors: Superior Energy Efficiency at High Pressure

The Key to Reducing Energy Costs: Two-Stage Compression

In industrial facilities, approximately 75-80% of the total cost of ownership of an air compressor over five years comes directly from its electricity consumption. The initial purchase cost represents only a small portion of the overall investment.

For this reason, energy efficiency is one of the key factors directly affecting profitability in factories with high air consumption. Developed for facilities requiring high flow rates and pressure, two-stage rotary screw compressors deliver higher air flow at the same motor power compared to single-stage systems, helping reduce energy costs.

What Is a Two-Stage Rotary Screw Compressor?

Two-stage rotary screw compressors are advanced compressor systems that compress atmospheric air in two separate stages rather than in a single compression process. This design allows for more controlled compression and more efficient energy utilization.

Particularly preferred in production facilities requiring high air flow, high pressure, and extended operating hours, these systems provide a powerful and economical solution for heavy industrial applications.

Advantages Over Single-Stage Systems

  • Can provide electricity savings of 10% to 15%.
  • Delivers higher air flow with the same motor power.
  • Reduces mechanical load on the airend and bearings.
  • Extends system service life through reduced thermal stress.
  • Improves oil durability by preventing excessive overheating.
  • Provides more stable performance in high-demand production facilities.

How Does a Two-Stage Rotary Screw Compressor Work?

In conventional single-stage compressors, atmospheric air is compressed to the target operating pressure in a single airend. In two-stage compressors, however, this process is divided between two separate screw compression units.

In the first stage, the air undergoes preliminary compression before being cooled between stages and transferred to the second compression stage. Lowering the air temperature helps reduce the mechanical power required for compression. As a result, the system operates more efficiently and delivers more consistent performance in applications requiring high pressure.

Operating Stages

  1. First Stage (Low Pressure): Intake air undergoes preliminary compression in the first screw unit, reaching approximately 2.5 - 3.5 bar.
  2. Interstage Oil Cooling: Heated air leaving the first compression stage is rapidly cooled by an oil spray introduced into the intermediate chamber. Reducing the air temperature increases its density and lowers the mechanical power required for compression.
  3. Second Stage (High Pressure): The cooled air, now occupying a smaller volume, is transferred to the second screw unit, where it reaches the final operating pressure of approximately 8 - 13 bar.

Which Businesses Are They Suitable For?

Two-stage rotary screw compressors are particularly suitable for facilities with high compressed air requirements and extended production hours.

  • Systems requiring motor power of 37 kW or higher
  • Production facilities operating continuously for 16-24 hours per day
  • Iron and steel industry
  • Automotive and automotive supply industries
  • Plastic manufacturing and injection molding facilities
  • Chemical industry
  • Packaging and heavy industrial facilities
